Did you clean up the thread the bolt is in? If the thread isnt clear of bedris it it may be locking the broken bit of the bolt in.

actually no, well, i did in terms of just blowing the crap out, but its set a few MM into the hole (odd place to brake) and i suspect it might be liquid metal or glued in. Going to use a bigger drill bit tonight tho so not too worried.

poo. well, still cant get that last bolt drilled out. bought a 7mm and 8mm drill bit, and each one just locks up. i managed to start drilling out the bolt a little bit more, but i think i am drilling into the alloy a bit as well. seems really difficult drilling this bolt out, what a pain! the extractor certainly isnt working, it just tightens up then turns loose....!!

Do you mean the drill bit snags and stops turning?
If so you need less pressure on the drill as the drill bit is cutting just fine, it's just digging in.
Don't worry about drilling off centre in to the alloy, just drill out to a tap size and thread it. The tap won't care whether it's alloy or steel or both it will simply thread the hole. Even if your bolt hole in the bracket doesn't quite line up afterwards, just drill it out a tad.

or drill all the way through the bolt, and make it collapse inwards..

the drill bit is snagging i would say. i did manage to get it to drill a little way in, but i worry about drilling into the alloy-i dont know how thick it is around the bolt hole!. I think i hav edrilled all the way through with the smaller bits, but not the larger 7mm one yet. might try again tomorrow.

as for tapping it, no idea how to do that, but then again do taps go up to 8mm?? either that or helicoil-been looking into that and i cant seem to suss out what the M sizes mean in terms of MM...

A Metric bolt would be something like (example only) M8x1.5 This would be 8mm dia (M8) with a thread pitch of 1.5mm (each thread is 1.5mm apart) A good rule of thumb for selecting a drill bit to suit a metric tap is to deduct the pitch from the diameter so in the above example you would want a drill bit of (8-1.5 = 6.5mm) for your 8mm bolt

you truely are a star! i will check this out and try to get the appropriate tools ordered. I am off on mi jols tomorrow for a week, but oddly i wish i could spend some of that fixing my car-so close!! Back a week on sunday though so going to try and find a good tool shop in Swansea so I can buy a helicoil or tap kit. Sorry for my vaguness, i just dont knwo too much yet about taps and dies etc, although i have been researching!

BACK OFF MI JOLS TO DEEP SOUTH WALES!!

the Fourtrak did us proud, but the power steering pump might want changing soon, but still good going for a motor with 157k miles on the clockomoter.

I saw a few MX6's too, yay! no regs tho as i was trundling along in my Trak.

Saw UGGINS of 323f's tho, i couldnt believe how common they were, you hardly see any round here and of course loads of Fourtraks-farmers friend.

anyhoo, back to business-the adjuster bracket is fine, the only problem i have here are bolts (now sorted thanks to Paul and his spare set) and the hoels into which they screw! I have one last bolt to drill out, which is tomorrows task, then i think i have to helicoil 2 holes (the one i am drilling out, and the one the adjuster bracket bolt goes into) so gonna order the kit today (i assume M12 coils for 12mm holes??)??

It's years since I used a Helicoil and I honestly can't remember the drill sizes. However you will have to drill the hole larger for the M12 helicoil, run the Helicoil tap down the hole for the Coil to screw in to, Use the tool to screw in the Coil then break off the tang that is sticking out. Luckilly for you there is a complete kit available on Ebay.

thanks Gerry, i have been looking at these, but still unsure of what size i need to get the hole back to its original size. The way i see it, the bolts are approx 9mm (?), so I would need to drill out the hole at 10mm ? or bigger? i use a helicoil that brings it back down to 9mm...hmm...i need to do more research!

The kits normally come with the correct size drill and tap..

If the holes are now about 9mm I would get a M10 set of Helicoils. You can always drill the holes out in the brackets to take the slightly fatter bolts if need be.

ok, i got the last flipping bolt out, here are the pics:

first-this is what i had to start with today form previous wonky drilling:

as you might have noticed, i have made a right mess of the aluminium, but everythings in tact, i did a really good clean up of the fragments too. So-i am going to order some M10 helicoils and M8 helicoils and a kit. I need the M10 for the 9mm bolt hole, and M8 for the 7m bolt hole (hopefully i got that right)
i tried all the other bolt holes and the bolts go in just fine.

all i have to do then is peice everything back together and thats gonna be hard cos i have no idea! but i aint worried..
