Cafe Bike Project- It's begun

Well, the 1977 XS500 that I bought a couple months ago has become a more involved project than first planned. It's getting a full teardown and custom cafe restoration.

Here's the start of my teardown/build.
Spare/removed parts



Mikuni 38 and 34mm carbs. 38's are **** and span and will be going on the bike

About 1/4 of the removed bolts and small parts. All the baggies ares labelled.

Still need to remove the front end, engine, wheels...and front fender. Lots of polishing to do.

The plans for the winter so far,

-ice blast the frame and wheels
-paint the wheels and frame black, red lip on the wheels
-paint the engine black, polished side and top covers
-clubman bars
-new wiring harness
-new tires
-complete carb rebuild
-install new headlight and front/rear signals
-solo seat
-polish the tank, paint the side covers black
-install twin pod filters
-bar end mirrors

I'll be running it fenderless with a small license plate/brake light combo.

Looking great. I hope you reference the jetting on those 38mm carbs, if those weren't on the bike before you started it.

here, these guys are local. I've brought stupid amounts of parts from these guys over the years with my custom bike builds.

The 38mm carbs were on the 74-ish bikes. My '77 came with 34mm. I'm going to have both sets of carbs rebuilt and jetted to my bikes specs, but I'll be starting with the 38's. I have a spare engine that I can install the 34's on and have ready to go if anything happens to the current engine. I'll need to take my bike in to get the carbs synched and jetted properly for my exhaust/filter set-up and a final tuning. I know an old school local guy who can do this stuff with his eyes closed. I've heard good and bad about both set-ups, but when it comes down to it, it's all in the jetting/synching/tuning per application.

I'm also going to start collecting engine internals just in case. I've already found some 1-size overbore pistons and rings that I'm keeping my eye on.

Tomorrow I'm shaving those grab bars between the shocks and signals. If it's unneccessary it's going.

And as far as paint goes, what's a good frame paint. I was thinking por-15, but I want something durable that comes in a spray can....any suggestions. It needs to be durable as hell, and powdercoating is out of the question.

^ Just grab some wiseco pistons and rings. you'll be fine. Those engines are absolutely bulletproof. At best, you'll have to get the valves re-adjusted, if they haven't been recently. I dont ever remember hearing of any crank/lifter/seal related issues with those older XS's.
If your serious about racing it, then I'd honestly just try to get your hands on a spare engine, as I'm quite sure Tj's would have one, they typically want a dollar per cc for good running (and tested) engines. Just another option.


Interesting the '74's came with slightly bigger carbs. Thats quite unusual. You should ask that local guy what revisions the carbs may have seen in those years... I dont think there would be any signficant ones, but it would be good to look into as of them as a decrease in the diameter may be have been to work in conjunction with the air box to achieve a higher velocity into the engine itself.
The difference wasn't just size. The 34's were thanks the the EPA. There's kits out there to bring them up to snuff, but from everything I've read, the 38's are a decent, easy to work with carb. Hence my decision.

The 34's will be on Ebay this week, along with an extra set of wheels, tank, fenders, and all the other unneeded stuff.

As far as the bike goes. I have the kickstands, gear shifter, brake pedal, cam cover, and kickstart sandblasted. The frame is bare, cleaned, ready for ice blasting, and there's a wiring harness on the way. This is my quickest progressing project to date.

Got the Bike down to frame now and chopped off the rear frame section to the shock bolt. Cut off the center stand brackets and have the steering head, kickstart, shifter, brake pedal, battery box, and engine air scoop sandblasted and ready for either paint or sanding/polishing. I'm gonna order a powder coating system and get myself a big toaster oven to sit on my workbench to do the small parts.

Still waiting on my cousin to ice blast the frame and wheels. The tank is down to bare metal and ready for final sanding, polishing, and flat black detailing. I need to go get some fibreglass and make a seat mold.

I also have a huge parts list that I need to order still, plus the paint and polish on the engine.

I'll post pics of my progress tomorrow, it's late, and I'm sleepy.

Edit: And here we go.

Spent about 4 1/2 hours in the garage tonight. Took the grinder to the tabs I cut off and cut them down to the frame, all nice and smooth. I also took the rear fender mount/frame crossmember that was chopped off and welded it back on to the frame further forward. It'll be the new seat mount, should mount right under the hump of the solo seat I'll be making. If you go up and look at the old pics, you can see how much of the frame I took off.

That tank looks sexy in raw metal. I'm tempted to just give it a nice even sand to take all the swirls and scuffs out and clear it like that.

Some partially blasted parts. The headlight ears are actually going in the garbage and being replaced with some aftermarket pieces.

Random parts. I need to sort this stuff and figure out what I'm keeping and what I'm buying new.


And yeah, that aluminum side cover in the last pic has sandblasting marks on it. My cousin was over helping me and decided that he should "clean it up". I peeked in the cabinet to make sure he wasn't blasting anything he shouldn't be, and...he was blasting something he shouldn't be. It'll take a lot of sanding to get that smooth again.

other than the f'd up side cover she's lookin good man. I agree on blasting the tank and clearing it. That would look amazing. I get my needle this weekend i think, i can't wait to see it run right!

I gave my co-worker more death threats about the title. The joke of "do i have to send a sheriff to get it from your grandma or what" came out with a non joking tone..... he's going to look for it this weekend. Which i'm sure monday he'll say some bullshit like i din't have the time or she was really sick. Its more or less a cat and mouse game. I don't understand why he wont' look for it but like i said. He's the local thug at work, i'm amazed he even spends time on his '51 chevy.

On a side note do you have any extra signals. I'm not too fond of mine, mostly how crappy they look. If i could clean them up i would probably be alright with them but they are plastic i believe so sanding would take off the chrome plating and leave them white..... I'm looking for short stubby style like off a KZ or a yamaha virago.....err whatever yamaha that had shorties....i'll show a pic

BTW this thing is going for 5100 right now on ebay, i think thats a bit of a rip-off for one of these. Seems you can get a pretty decent one for around 3 grand. Whatever though, here's the style i'm looking for.

The signals I had went in the garbage. They were the plastic "chrome" ones too and were a little big for my liking. New signals are on my order list. Check ebay for some universals, they're usually pretty cheap.

I changed the plans for my seat...again. I tried selling my spare tank but nobody's shown any interest so I'm cutting off the rear 1/4 and using that as my solo hump. That way, I can have a polished seat as well, and it'll match the lines of the tank. Should flow nicely. Just have to work up the courage to put the cutting wheel to the tank. I need to flush it out with water a bit more and let it sit for another week or two. I was thinking of just filling it with water and going at it with a hacksaw, but that'd take too long.
i like the big long seats that go all the way back :D
My seat will be short. 12" seat and about a 9 inch cowl out back.
that is a pretty sick bike and after thinking about for 5100 in that good of shape i'd probably rock it. Besides i bet that bastard with all the work i read probably has a good 90hp. I found a few signals that i liked but i need to check out my license plate cause some of the shorter ones may actually end up behind the plate.

I used some mother polish for the first time on my carbs and the time round i didn't see anything different. Then i noticed a really polished spot so i scrubbed again with a toothbrush. Took about 3 to 4 coatings and then it was almost a mirror surface so i'm sold on mothers now. Just need to find a quicker way of doing it.

Why would you fill it up with water, just to cool the cutting wheel? Not trying to sound dumb just confused. I put water in mine to flush it out but that was with rocks and then i dried it the fuck out before i put it back on the bike. It came out halfway brown. With a flashlight my tank is actually pretty nicely rust free for the most part.
Yeah, I wasn't very clear there. I'm cutting up the spare gas tank to use as the rear section of my seat. It's got gas fumes lingering in it that won't go away so i was thinking of running water through it and cutting it with a hacksaw so it doesn't blow up. I read about a few guys that have tried welding or cutting on tanks and had them go flying across the room cause the fumes ignited. It's near impossible to get all the fumes out of it cause the steel is somewhat porous (especially if there's rust) and it just soaks it up. Apparently dry ice or argon gas is a good way to displace the oxygen in the tank so it won't ignite, but I don't have that laying around
gotcha, good idea with the water. It'll be hard to create a spark if the bitch is soaking. I also agree on the fumes, when i had my bike and drained the nasty gas out i left the tank open for about 2 days outside covered with a tarp. Never went away. I'm still so FRIGEN happy about my fender, i think my batteries are charged but its too dark out anyway.

Just ordered my Clubman bars, fork gaitors, axle nuts, and every part to do a complete rebuild of my carbs down to the mounting screws, even the little screws that hold the butterfly to the shaft. I also ordered my 52mm XSperformance oval pod filters, carb boots, and petcock screws, petcock rebuild kit, and about 6 pairs of main jets so I can get the carbs tuned properly when the bike is running.

What do you guys think of this lower fork brace, it bolts on where the fenders bolt on, either over it or instead of it.
I'd be running it solo.

i'm not feelin the weird fender bars. I would go either fenderless or fender. The bars just look like there should be more. Good job on the clubman bars. I bet that'll look great on your bike.
The fender brace will have a different look ion my bike, I'll keep it chrome so it'll match the polished forks and blend in. If it stands out too much I'll paint it satin black to match the frame and other detail parts.
